Koleos tailgate catches

Well it had to happen,both tailgate catches failed last week on our 2013 koleos.first step open tailgate and remove locks for autopsy.remove tailgate trim and unbolt catches and latches from body.so check parts and find both plastic cable mounts which attach to locks have split and fallen off metal actuating lever on lock,parts in first photo.check cause of breakage.check cable travel at full lever travel,12mm,check lever throw on lock7mmm to release,10mm to plastic stop on lock housing,at end of red pencil in 2nd photo.when the lock lever touches plastics stop there is 4mm clearance between end of outer cable and actuating lever on lock,which means if release lever is moved to full travel plastic cable anchor then pivots off steel lever on lock and detatches.solution:grind down plastic stop so cable attached lever can go full travel to outer cable as stop,reground steel lever on lock to have undercut to match under cut ground on plastic cable mount.third photo shows rounded leading edge of lever on lock.fourth photo shows lever after being undercut for grip of plastic cable anchor.glue plastic cable anchor to metal lever of lock.lube reassemble test,works a treat,release lever can be moved full travel without lock binding .no new parts needed just rectified design fault with cable travel vs lever stop points..jim
