G'day, So I jumped in and started the timing belt change. All good so far except for the crankshaft belt drive cog seems to have a much larger keyway width than the width of the key. Is this normal for this Engine? I have worked on cars for yonks and I have never seen such a disparity between a keyway and a key before.
 
Totally normal when you tension the belt it will centralise to the correct position I’ve been a psa tech for over 20 years

OK, cheers. I have been working on cars and aircraft for going on 40 years and I have never come across a keyway/key clearance this big before. Then again, this is my first European car.
 
Yeah they do it to help get correct tension on the belt

Hi Ric, I suggest that it is to allow you to get the cam timing exactly correct if the new belt is a slightly different length from the previous one. When you have an 8 m.m. dowel through the cylinder block into the flywheel/driveplate and a similar dowel through the cam pulley into the head the cam timing is correct. When you then fit the new belt and tension it correctly the crank sprocket will move around the crankshaft to the correct position. While it is exactly in that position you need to replace the crank pulley and tighten the bolt without rotating anything so you will need to have a lock plate engaged in some ring gear teeth. Now your cam timing is set from the dowels, not the length of the new belt. The key is only there to catch the sprocket from slipping around the crank should the bolt not be sufficiently tight.
 
The belt would have to be way out to change the timing probably wouldn’t fit it.
