205 Si rally project

Need a service crew?

Matt if you come over I'll toss my hat into the ring to help service. 12 months should give me enough time to rack up enough brownie points with SWMBO for a leave pass!:wink2:
Have a wee bit of experience at the task as that's where I started my motorsport career doing; VRC's, ARC's and a couple of WRC's.
Then, amongst it all, had a secondary career as a co-driver/navigator. Never got to do WRC's but ticked all the other boxes and got some good results at the same time.
Give me a PM if you need help and can even supply two willing helpers, the step sons.
Are you going to Rally the Mazda or something more French?

Thanks Brendan, the work on the Si takes a rest for a week or two while the parts from the UK arrive.
With the 1.9 fitted it will definitely have more useful grunt out of corners than the Mirage Cybourg although won't be as good at higher speeds. Better get an Si soon, they are being thrown out at an incredible rate at the moment.

I leave for Forbes on Friday for the Classic Outback Trial in a 404.
Two other Peugeots, both 504s, have been entered, Rally from Aussiefrogs and another from Ballarat.

Thanks for the offer Bluey. I'll certainly keep it in mind when the time comes.

As for the car, time will tell. One of the guys down here is planning on doing the full ARC season in his WRX, so I've thrown my hat in the ring there. I'm not holding my breath but it would be great if it comes off and doesn't clash with any TRS rounds. Failing that I might look at heading over with my usual driver, just as a great way to finish off the year. Not sure about the car though as he's looking at swapping the 323 for an Evo 3. There's a few around that he's looking at, including an ex-Pedder's car. So next season is starting to look very exciting already :D

Sorry for hijacking the thread Graham. Looking forward to see how it all ends up.

Bits arrived from UK

While I was away on the Classic Outback Trial some bits and pieces arrived from TI Motorsport in the UK.

These are Group N strut top rubbers, a front suspension bush kit suitable for Si, and a pair of strut tower reinforcement plates. The plates are needed if you are going to compete on dirt as I belled the strut tower on my UK GTi driving over a rock at an Autocross and Casnell did this in a much bigger way on the Red Centre to Gold Coast event so I got a set for him as well.
Still waiting for a set of rear beam phospher bronze bushes to replace the bearings in the rear beam, these are coming (I hope) from TRI in France.

Went to fit a set of 405 brakes that I had lying about.
Discs fitted perfectly but the calipers were the wrong offset, damn!
I find this a bit strange as I believe GTI6/307 brakes bolt up OK to the Si hubs.
Oh well, I'll just fit base model 306 brakes. I eventually found such a car at Imlach's (Centre Rd), not the tidiest wrecking yard, and unbolted the brakes.

This is an Si don't forget, not ventilated. The 405 brakes were lying around and had new rotors.
The 306 brakes that I ended up with are the same size as the original but are vented.

The 405 brakes as you found are the wrong offset.

The 306/307 and from what i understand some 206 brakes fit the 205 hubs (bar the 1.6 gti). I've got 307 brakes (283mm) on my car but i'll would recommend get the 266mm discs from the 306 S16/XSI as they have more clearance under a 15inch wheel and the weight of the 283mm setup is massive. The base spec 306's where 247mm.

I'm not sure about the Si model but if it uses the non-gti hubs it will run the smaller driveshafts that the 1.6 gti and non-1.9 gti models ran. If you have driveshaft problems it could be an option to look at.

If you get a 1.6 front brake setup, you can remove the pad carrier and use it on the rear mounting bracket to increase the rear brake power for the hydro-handbrake. It's pretty much a straight swap out but you might need replace the brakeline fitting as it might foul with the bodywork.

Yes, will upgrade to Gti bits when and if neccessary.
In a few years I'm intending to put all the good bits into a straight Series 1 GTi that I have.
By that time it should be worth some money.

Rear beam bushes

I have recived the phosper bronze bushes from TRI in France.
These replace the rear beam bearings, should be more long lasting and less hassle, but will probably have some friction and may squeek, but OK for a competition car.
Today the drive train comes out of the UK GTI, decided to take the easy way out and fit the 130 hp XU9JA engine which I know to be working well, this is already attached to the close ratio Mi16 box and Quaife diff.
So the J2 is on hold once more, when I get the head back I can then at least assemble it.

Mine is an Mi16 box with 205 GTi 3rd and 4th gears. I had the 5th gear left as is so as to be able to drive on the highay to and from events.
7000 in 4th should be quick enough on the dirt not to have to worry about the gap to 5th I would think!

Do you know the difference between the 1.9 and the 1.6? We got both gti's over here so i'm assuming your referring to the 1.9 when you say GTI.

The gear ratios were all the same I think, except that first gear in the S1/S2 Gti and 1.6 Gti is lower than the first gear in S3 (proper 1.9) and Mi16.
Our early 1.9s had 3.9 final drive, the series 3 (your 1.9) had 3.6, the 1.6 GTi had 4, approx figures only.
The Si has a 3.9 final drive but wider gear ratios, probably similar to the Mi16 but with a lower first.

The reason is I've got access to a lathe of high quality, therefore over 30 years old and a tool maker with 50 years of Swiss trained experience. Should be able to knock 'em pretty swiftly!
It will also be an excuse to get in the bar stock so, at work, we can make up pivot bushes that will outlast the Aussie Defence Force. They are a bit hard on some of their equipment!:D

Car is running

XU9JA engine installed and running with Megasquirt.

Picture of engine bay shows that Air Flow Meter, Cold Start Device, Battery, Air Con, Cooling System Expansion Bottle plus other things have been deleted.
I was going to delete the crankcase breathing system but decided it was better to leave it as it was, at least I have nice new red silicone hoses!
Bit more wiring tidy up required, Si sensor leads taped up, extra wires added for Megasquirt loom and relays are for fuel pump, fuel injectors and ECU 12V, and ignition supply.

Another picture shows the UK spec oil cooler which takes the place of the second radiator fan.

Final picture shows the modified radiator with a normal pressure cap fitted, needed a different neck to be installed.

I hope to be installing the strut tower strengthening plates and strut brace in a few days time. Meanwhile it will be on the road tommorrow.

Excellent project Graham.
Where will you be competing with this car?
Where would you advise somebody who is interested in rallying a 205 to start?
